AJS 650 with 180W Alternator and Boyer Power Box.
Stator became loose and rotor was blocked in the stator.No wire damaged, but we had to overwork the rotor.(D=1/10mm reduced)
Now the alternator has not enough power to charge the battery.
Whats wrong? Stator, rotor(gap), Boyer box?

Perhaps heat of friction has damaged insulation on wires, causing short circuit. You may need to rewind stator.
Measurements of resistance, if these were known, could help diagnosis.

with 180w available there should be no problem charging the battetry , the air gap between the rotor and stator is critical to efficiency but even increasing the gap slightly there should be power in reserve .
Try disconnecting the alternator wires (unless it is 3 phase..no so easy to get a sensible result) and connecting a quartz headlight (or 2) across the windings and this should give you a very rough idea of the power available , a volt meter (on ac) will tell you if the volts are low.
If this seems OK then look elsewhere....if not then check the winding insulation (you cant see it because of the resin) with a multimeter....there should be no or very high resistance to earth.....the winding resistances are only in the order of 1 to 2 ohms so it is difficullt to get a sensible comparison unless you have a good test meter with a 40 ohm or less range.

Dear Wilhelm,

you say the alternator has not enough power to charge the battery; does it work the lights? In other words, are you sure the problem is in the alternator? I know the rotor gap is pretty critical, but I would not have thought 1/10mm on diameter would make it useless. Try turning on the lights, with the headlight on main beam, and the stoplight on, and press the horn button. If the alternator is ok, at medium revs it should handle all of that. You could also check the battery connections. If the battery earth wire does not have a good metal to metal connection onto the frame, the battery will not charge. Another point to check is that sometimes if a wire is strectched or bent sharply, the strands of wire can break inside the insulation even though the insulation is apparently undamaged.
